The Custom Rubber Manufacturing Process: From Concept to Final Product

Custom rubber components are used in a wide range of industries and applications. They have changed the way various products are made and have vastly improved their performance, reliability and longevity.

The increased usefulness of these custom rubber components is largely due to materials that are much more advanced and manufacturing processes that are capable of producing components to precise specifications and in a timely and cost-effective manner.

The outcome is components that have unique properties and do exactly what is required of them. This, however, depends on a number of steps that comprise the overall manufacturing process.

1. Component Design

The first step is to assess the product in which the rubber component is to be used, taking into account the environment in which it will be required to operate. It may need to resist extremes of temperature, high pressure, UV rays or the presence of harsh chemicals, without failing or degrading in any way. It may need to achieve the right balance between rigidity and flexibility and may need to be a certain colour to match branding or satisfy aesthetic needs. The materials used and the manufacturing method will take all these factors into consideration.

If the component is to be made for a new product, there may be a need to produce prototypes in small quantities so the product can be tested, and its performance assessed. This may then require several more adaptations of the prototype before a final version is approved.

2. Material Selection

The component may be manufactured from a variety of materials that have different properties. Natural rubber is harvested from trees and has excellent resilience, tensile strength and elasticity but can degrade quickly in certain harsh environments. Synthetic rubbers such as EPDM, nitrile, neoprene and silicone are alternatives that can provide extra resistance to heat, chemicals and oil, and so are often used in industrial and automotive components.

3. Tooling and Moulds

Although tooling and moulds will be available for standard rubber components, they will need to be specifically made for custom components. These will need to be able to accurately reproduce components of the correct size, shape and complexity.

4. Compounding

Raw rubber is mixed with a number of chemical ingredients to alter its properties, both physical and mechanical. These additives are specifically designed for particular applications and include:

  • Plasticisers that improve the flexibility of the rubber.
  • Filler that gives it greater durability and strength.
  • Curing agents that help the material set to its required consistency.
  • Anti-degradants and antioxidants that protect the component against oxygen, ozone, heat and other environmental factors.

5. Mixing

This is an extremely important part of the process since it ensures all additives are distributed evenly throughout the compound, inconsistencies that can compromise performance are avoided and the structure of the raw rubber is broken down so it can be processed better. High shear mixers are used for the process and master batches of material are sometimes produced to ensure consistent quality and improved efficiency when making further components at a later stage.

6. Moulding

The mixed rubber compound is then formed into the required shape by placing it in a mould. Different methods are available that include:

  • Compression moulding where rubber is placed in a heated mould and pressure is then applied to form the component, which will typically be a large and simple shape.
  • Injection moulding where heated, liquid rubber is injected into the mould under high pressure, which can produce precise and intricate designs in high volume.
  • Transfer moulding forces rubber from a heated chamber into a mould cavity and can handle designs requiring inserts.
  • Extrusion moulding forces rubber through a shaped die to produce uniform and continuous items such as tubes and hoses.
  • Calendering uses rollers to produce flat sheets of rubber in continuous form.

The most suitable method of manufacturing will be chosen depending on volumes, cost issues, shapes and sizes, intricacy of design and whether strict tolerances are imposed.

7. Curing

Otherwise known as vulcanisation, this process transforms the rubber into the required consistency (rigid or pliable) and shape using controlled temperature and pressure. Various additives assist the curing process and ensure the component has the necessary strength, elasticity, resistance to heat and chemicals, and adequate weathering.

8. Trimming and Finishing

Components are trimmed and cleaned as required to make sure they have the necessary surface quality and that they conform exactly to the customer’s specifications.

9. Quality Control

This stage is essential to ensure the produced components have the required quality and consistency. Dimensions, hardness, surface finish and other properties will be checked to ensure conformance with the customer’s specification. This is particularly important for large-scale manufacturing where many components are produced together.

10. Dispatch

This is the final stage and requires that all components are packed securely before dispatch so they arrive safely at their destination.
